I am embroidering material which has a layer of thin aluminum foil sandwiched in between.
Using a DB-xK5 needle with #30 rayon thread.
Have problems with thread breakage and also the machine doesn't run or sound correct
when doing this. :confused:
What suggestions might you have as far as needle type, thread type, etc. The digitizing
is good and tensions are all set correct.

Well ... A few things I see as possible problems.
1.) Rayon, Rayon thread by nature is very weak. Is there a reason you must use rayon? Poly is MUCH stronger than rayon.
2.) Needle size? For 30# thread on that kind of material, I would suggest at least size 75/11, probably lean more towards 80/12's though. 30# is a little thicker than industry standard (40#) you don't want to be driving too much thread, too fast, through too small of a needle. You will get breaks all day.
3.) Replace the needle anyway, perhaps its a bit dull, embroidering on that kind of stuff is rough on needles.
4.) What speed are you running at? Try to back off on the speed.

I was using a 9/14 needles with #30 rayon thread.
Speed of machine was very low, 250 spm.
The needles I was using were titanium coated, sharp point.
Will look for the teflon coated needles and try some poly thread.
Also maybe wedge point?

PS - Forgot to mention, there is also such a thing these days as Teflon coated needles, They tend to slide in and out of the fabric with less heat / friction. I use them for embroidering on leather.... However they are about 3x the price of regular needles.
