Heads are breaking needles

We have a 2008 Barudan 4 head embroidery machine
Model# BEVY-Z1504C
We took the plates off and everything lined up perfect....put the caps back on and now it's breaking needles non stop!!

Advice?

There can be many things
Problem in Design
Tight Tension
Hook Timing
Maybe the hat is stiff, and you probably need to use 75/11 sharp needle

Plus a 4 head breaks needle at a much faster rate than a single head for some reason
I have a 2011 one head and 2015 4 head
In total life time my 4 head has broken more needle than my 1 head

Also on my machine the hook timing is correct and the tension is perfect

When it comes to caps needle breaks are common on certain types of caps.
Heavy structured caps such as newera or flexfit sometimes use heavy monofiliment in the stitching which can deflect needles even sharp needles. Some have tried leather chisel needles.

Another problem you might have, is your settings for caps may be off. On different machine brands there are different names for it so you will have to read up on it. But essentially there is a pantograph timing/speed adjustment that adjusts the timing of when the cap ends up at the right point... If the pantograph timing is off the hat will continue to move slightly by the time the needle makes contact with the cap. This will "flex" the needle causing it to hit the hook or needle plate.

I've got some ideas since I have experience with Barudan machines. You'll need to answer:

1) all heads breaking needles or less

2) size of needle you are using

3) heavy stitch count of design specifically a narrow satin stitch

4) structured or unstructured hat

5) machine speed

6) any parts replaced on the cap driver

7) you have cap frame selected in the menu of the automat
